When I try to convert from AVI to MPEG using TMPGENC, and use the auto setting, it sets the output file to 100% of disc capacity eg 4126MB. I then get a message saying " the file needs to be smaller than 4070MB or software player or authoring software may not recognise it. I have alwayd reduced the flie to less than 4070 (about 98.5%) but is this realy necessary or would it work at 100%

If you're using the Wizard, it tends to underestimate the capacity of a disc. You can quite easily go up to about 4450MB if you're not going to add any menus or anything in your authoring program (this is video audio combined) and not have any issues at all. The "manual" mode doesn't apply this "warning".
If in doubt, Google it.
