  1. Copying MKV media from external USB spindle drive to a new internal M2 for a new plex server on an up to date Windows 11 machine with real time anti malware protection turned off temporarily. This has worked well for all of my media, with one frustrating exception.
When I copy the one problem MKV file, and paste it to the M2 drive, it whirrs away as expected until it gets to the 60% complete mark.
Transfer rates go to zero and eventually times out as a failed copy.

chkdsk of the external drive shows it to be error free.

ffmpeg -i "ExternalFileOnUSB.mkv" -copy "FileOnM2.mkv" whirrs away until the 60% mark and falls to a zero transfer rate before I have to manually kill it.

comparing mkvinfo output for the adjacent episode that copied nicely and the problem episode shows that they are very similar, the problem file is not showing any meaningful difference from the good one.

Surprisingly, the problem episode can be played using VLC from beginning to end without error.

Any thoughts on a different wat to copy this problem MKV file or the contents of the file to the M2 drive?

If there is an error in the file run it through mkvtoolnix. It will display any errors as you remux. sometimes simply remuxing will sort out a small error. If there are tracks included that you don't need it gives you the opportunity to untick them. I've found if there are any global tags included they can cause problems with some media players. I get rid of them.

ffmpeg is not a file-copier, ffmpeg is a remuxer (among other things).
APPARENTLY/PROBABLY you will be able to *copy* that file "normally" by using File Explorer itself OR Teracopy.

  6. Thank you all for your ideas.

Copying the problem file using the operating system fails at the 60% mark regardless of where i copy it to, even on another folder in the external drive.

Remuxing with ffmpeg failed at the 60% mark.

Remuxing with MKVToolNix gets stuck at 60% for quite a while but ultimately finishes the job without throwing any errors.

The resulting file plays all the way through and i can copy it with the Windows Filesystem!

    Problem solved

Glad to know that MKVmerge worked better than ffmpeg

Still, you'd better see what Crystal Disk Info says about your external USB drive

MAYBE it is not as healthy as you think.
