The HDD in my father in laws Panasonic DMR-HW220 has failed big time. I have attempted to replace it with a 2TB drive, was a 1TB, recorder detects it and displays new hours of recording available, as opposed to 0:0, but the recorder indicates there is a problem not long after starting, may loose some recordings "OK", then launchs a repair / diagnostic routine. Next, or amongst the previous it displays "USB HDD may not have been disconnected properly". I have tried a 500GB drive, same problem, and around I go in circles. I had to mount the drives as USB HDD to format them then disconnected them using the menus availible.
I am thinking if I could get a copy of a service manual or a remote control key combo to get into the technicians service menu I would have more success.

Hoping some one can help this newbie.

Haven't you tried installing a new 1 TB drive? It's possible the firmware is hard coded for that size.

Thanks JVRaines, actually purchased a 1TB drive today and are going through the slow process of formatting it in ex-Fat, hope it works.
Got a manual for the DMRHW220, but a Blue Ray DVD function is required in the remote key press combination. Key combination is (CH UP), (REC) and (OPEN/CLOSE) keys simultaneously for 5 seconds. Bugger.

I'll let you know it it goes.
