Im pretty new to this and it is the first time I've tried to make a DVD by joining 2 avi files. Both files are perfect before joining but after joining then in Virtualdub the 2nd file experiences a large audio sync problem.
The first 7 frames of the second file seem to be "faded in" albeit in a digital type manner ie - frame 1 is black with 2 or three squares or colour, frame 2 more coloured squares etc until an image appears which seems to continue on from the last image of file1.
Should I be trying to cut these 7 frames out? If I encode both files separately to mpg and then join will this sort the audio sync problem?

Why even bother joining them?
If you use a program like tmpgenc dvd author insert file one and then file two. When TDA switches from file one - file two there will be a hardly noticeable pause (like a dual layer dvd changing layers). -
OK - so you advise to just encode both .avi files into MPEG-2 separately.
Most tutorials advise to extract the audio when encoding. If I do this will tmpgenc dvd author allow me to add both audio files in succession or will I need to join the audio files manually? -
Encode the files to mpeg2 with tmpgenc and then just use tmpgenc dvd author to make the files dvd compliant.
