  5. Open file1 in virtualdub, then click File -> Append AVI (select file2), and they are joined. Click Video -> Direct stream copy, then File -> Save as avi to output the joined files to one file.

You're better off encoding them seperately. Especially if your avi's have VBR MP3 audio or ac3 audio. Joining them will probably introduce a/v sync problems. What you should use Virtualdub for is decompressing the audio to wav so that TMPGEnc won't have any trouble reading it. Open an avi with Vdub, go to the audio menu and select "full processing mode", go to the file menu and select "save wav". Use the wav file as your audio source in TMPGEnc. If your avi's have ac3 audio you'll have to installl the AC3 ACM Decompressor first in order for Vdub to decompress to wav. Once you have the seperate mpegs created(hopefully with sound), author them on the same track and you probably won't even notice a pause between them during playback.

Just make sure both mpegs are linked in your menu structure consecutively, and make sure your chapter points are as such too. You don't want to create a seperate menu page for each mpeg.

Convert the avi's to seperate mpegs with TMPGEnc Plus. Author with TMPGEnc DVD Author. My last post refers to the authoring process. If you need some guides to familiarize yourself with TDA, click on the link for it in this post and about mid-way down the page you'll see "Guides for this tool".
