While I've seen a number of comments on exporting for DVD purposes, I've experienced the problem exporting a 60 minute video back to my DV camcorder. The error accumulates until it reaches about 300 ms by the end of the hour.
My work-around is to select all clips and export "selected clips". This seems to cause iMovie to do it "one clip at a time" and not accumulate error.
Sound was recorded in 16 bit mode.
I also still experience occasional audio glitches at the trailing edge of an inserted title.
Any other experience or hints?

In case you haven't already looked there, the Apple Discussions web pages have dozens of posts of audio sync problems and how to get around them. Take a look first at the iDVD Discussions forum and then the iMovie forum.

This may not be relavent in your case, but IF you also have Final Cut Pro and have upgraded it to the recent HD version, iMovie will have some problems exporting to tape unless one first temporarily removes some library files that FCPHD installed.
I can't recall what those files were, nor what the "problems" exporting to tape involved. If you don't have FCPHD, this as I said earlier is probably irrelavent.
