... why? The MPEG-2 file (that it assuerd me would fit on 1 80-min CD) was 740MB, but the img/bin (yes, tried all sorts of conversions) wind up at 860MB every time. Any thoughts?

I think that might be that youve forgotten to change the Profile to XSVCD / Generic MPEG2 and the same under Mux as... in Tools. If you don't do that, ffmpegx will force a bitrate of 2500 which makes the file much larger than you might have wanted.
