Im trying to put 4 files onto a dvd. 3 fit fine all 400mb takes up about 3gb in total on the dvd. Once i put number 4 on (avi but also 400mb) this file takes up 2.9G alone. Ive tried everything all the settings seem to be the same as the other files. Im using sonic to burn the disc. And i used TMPGEnc to convert the file to a MPG with a birate of 3590. ANy sugesstions in how i can fit it on the disc?? The others only take up 1 gb each.

Lets see if I have this straight. You have 4 avi files of 400Mb or so each. The 1st three you convert to DVD compliant mpeg using Tmpgenc and they finish of at about 1Gig. Ok, sounds fine so far. The fourth you convert with exactly the same Tmpgenc settings and it ends up as 3.9Gig on its own. Is that right? I will assume it is.
I will also assume the avi's are downloaded divx files. Have you tried playing the 'big' mpeg on WMP or a soft DVD player, does the length of movie look correct?
My suspicion is that the 'bad' avi has VBR encoded audio which TmpGenc does not handle very well. It often gets the length very wrong and ends up encoding an mpeg with loads of black screen and no audio at the end. There are several ways to fix, the simplest being re-encode with TmpGenc and set the source range to finish 1 frame from the end.
(BTW, you can tell if an avi has VBR audio by opening it in vdub, it will pop-up an error message saying VBR audio, trying to fix)
Lots of assumptions here but hope this helps.
