I'm getting a bit lost with multiplexing an XVCD. I created a .mpv file with CCE using 1172 CBR MPEG 1, 352x240. I created a 128Kb/sec .mp2 file from the extracted audio. The two files add up to about 784MB. I have tried multiplexing in TMPG using Simple Multiplex and Multiplex but the file size comes out at 840MB. I tried bbMPEG using MPEG1 program stream settings with the VBR box unchecked but this created a 940MB file! I know there must be a simple way to do this but how!

Aha! I tried again using bbMPEG MPEG1 stream settings but left the VBR box checked. It worked this time. I wonder if there is a decent guide to the settings in bbMPEG?

With TMPGEnc: set it to MPEG-1 Video-CD (non-standard).

I tried what you suggested but i got a file size of 840MB?!?!? I used CCE to encode a MPEG1 .mpv file at 1175CBR. The audio is at 128Kb.sec. These rates should fill an 80minCD. I've multiplexed with bbMPEG using the MPEG1 tab with the VBR box checked (i.e. standard settings) and the muxed file size is 796MB. Spot on. What's going on? Is there somewhere I can learn about the intricacies of multiplexing?

I know I could just encode with TMPG and use the external tools for the audio, I used to make my XVCD's that way all the time with no problems. The files could be chaptered with VCDEasy as well with no problems. The trouble is it's much slower than CCE. For my tastes, the quality difference between the 2 encoders is negligable, so I would like to be able to use CCE to encode and then mux the video and audio together manually. Another problem occurs when trying to load the muxed mpeg into VCDeasy to do the chapters. Normally i would use TMPG to multiplex the mpg file using video cd(non-standard) to change the header, but doing this with the file in question also creates an 840MB file!?
I've probably rattled on here and confused the issue but then again I'm already confused anyway!

How odd...
From memory (I could be completely wrong) there may be a problem with v2.59 of TMPGEnc with this regard. Have you (or did you) tried muxing with an older version of TMPGEnc?
