The original divx res was 640x352 so I left it at that and added borders at the top and bottom to maintain aspect ratio and came out with 640x480 but now I have a 2" wide green line at the right side of the TV. Not on PC.....only on my standalone after I encode.

640x480 is a non-standard resolution for DVD Players; your standalone might just be getting confused by it....
