I tried to mux a .sub on an .mkv file (original file was an MP4) but the results are comically small (when compared to the hardcoded ones):

That's how it looks on my Panasonic TV, and on SMPlayer. On VLC, it looks as it is supposed to:

I converted and edited the original .srt file with Aegis into an .ssa file, which I converted later (using Subtitle Edit) to the .sup file I used on the muxing process with Mkvmerge.
The mediainfo of the resulting muxed subtitle, is this:
Going over that data, I noticed that the stream size is smaller, when compared to other video files I have:Code:Text ID : 3 Format : PGS Muxing mode : zlib Codec ID : S_HDMV/PGS Codec ID/Info : Picture based subtitle format used on BDs/HD-DVDs Duration : 1 h 52 min Bit rate : 7 453 b/s Frame rate : 0.324 FPS Count of elements : 2182 Stream size : 5.98 MiB (0%) Language : Spanish Default : Yes Forced : No
I don't understand what I am doing wrong here.Code:MOSCOW ON THE HUDSON Text ID : 3 Format : PGS Muxing mode : zlib Codec ID : S_HDMV/PGS Codec ID/Info : Picture based subtitle format used on BDs/HD-DVDs Duration : 1 h 55 min Bit rate : 36.2 kb/s Frame rate : 0.410 FPS Count of elements : 2846 Stream size : 30.0 MiB (1%) Language : English Default : No Forced : No FIREFOX Text #1 ID : 3 Format : PGS Muxing mode : zlib Codec ID : S_HDMV/PGS Codec ID/Info : Picture based subtitle format used on BDs/HD-DVDs Duration : 2 h 14 min Bit rate : 30.2 kb/s Frame rate : 0.311 FPS Count of elements : 2502 Stream size : 29.0 MiB (1%) Language : English Default : Yes Forced : No Text #2 ID : 4 Format : PGS Muxing mode : zlib Codec ID : S_HDMV/PGS Codec ID/Info : Picture based subtitle format used on BDs/HD-DVDs Duration : 2 h 15 min Bit rate : 23.4 kb/s Frame rate : 0.271 FPS Count of elements : 2212 Stream size : 22.7 MiB (0%) Language : French Default : No Forced : No Text #3 ID : 5 Format : PGS Muxing mode : zlib Codec ID : S_HDMV/PGS Codec ID/Info : Picture based subtitle format used on BDs/HD-DVDs Duration : 2 h 13 min Bit rate : 23.7 kb/s Frame rate : 0.285 FPS Count of elements : 2282 Stream size : 22.7 MiB (0%) Language : Spanish Default : No Forced : No Text #4 ID : 6 Format : PGS Muxing mode : zlib Codec ID : S_HDMV/PGS Codec ID/Info : Picture based subtitle format used on BDs/HD-DVDs Duration : 2 h 10 min Bit rate : 19.5 kb/s Frame rate : 0.294 FPS Count of elements : 2307 Stream size : 18.3 MiB (0%) Language : Japanese Default : No Forced : No AMERICAN CRIME STORY Text ID : 3 Format : PGS Muxing mode : zlib Codec ID : S_HDMV/PGS Codec ID/Info : Picture based subtitle format used on BDs/HD-DVDs Duration : 57 min 39 s Bit rate : 41.1 kb/s Frame rate : 0.549 FPS Count of elements : 1898 Stream size : 17.0 MiB (1%) Language : English Default : Yes Forced : No

Your resulting SUP-file indeed seems rather small, in relation to its runtime. Have you tried setting a larger font size in the export window?

In mkvtoolnix turn off zlib let Compression = No extra compression, increase the font size

This worked. However, not entirely:

It seems like the position set on the .ass file while editing it is lost during the conversion to .sup.
