I tried to mux a .sub on an .mkv file (original file was an MP4) but the results are comically small (when compared to the hardcoded ones):

[Attachment 82432 - Click to enlarge]
That's how it looks on my Panasonic TV, and on SMPlayer. On VLC, it looks as it is supposed to:

I converted and edited the original .srt file with Aegis into an .ssa file, which I converted later (using Subtitle Edit) to the .sup file I used on the muxing process with Mkvmerge.
The mediainfo of the resulting muxed subtitle, is this:
Going over that data, I noticed that the stream size is smaller, when compared to other video files I have:Code:Text ID : 3 Format : PGS Muxing mode : zlib Codec ID : S_HDMV/PGS Codec ID/Info : Picture based subtitle format used on BDs/HD-DVDs Duration : 1 h 52 min Bit rate : 7 453 b/s Frame rate : 0.324 FPS Count of elements : 2182 Stream size : 5.98 MiB (0%) Language : Spanish Default : Yes Forced : No

Your resulting SUP-file indeed seems rather small, in relation to its runtime. Have you tried setting a larger font size in the export window?
-
In mkvtoolnix turn off zlib let Compression = No extra compression, increase the font size

This worked. However, not entirely:

It seems like the position set on the .ass file while editing it is lost during the conversion to .sup. -
Is there any reason why you need SUP? ASS has positioning capabilities

It has to do with my Panasonic TV, a tc-32fs500h. It's player tends to display .ass subtitles like this:

This style of subtitle is hard to read, and there is no way to change it. The only workaround is to use PGS based subtitles, or .sub. -
Edit the sup with BDsupedit and resize it to match your movie resolution.

I've already adjusted it using Subtitle Edit:

The issue is not so much the resolution, but the position of the subtitle on the screen. Subtitle Edit can export and edit .sub files to some degree, but seems unable to edit the position of the subtitle.

The positions were verified in both Aegis and VLC:

The issue seems to be when the file is exported to .sup format. -
That is not what your export screenshot would suggest, which is set to VobSub export?
Anyways, maybe the uncommon resolution of 1920x1024 causes an issue. Try setting videoresolution to 1920x1080 and increase the ASS style's bottom offset (now 10). -
That was indeed a sub. transfer, but the .sup transfer in Subtitle Edit produces the same result. The 1920x1024 resolution is the resolution of the video to be subtitled (the one shown in the screenshots).
In any case, the solution I've found was to use a black boxed background, in the manner of closed captions. It was not the most elegant solution, but it turned out to be the most effective.
