I tried to mux a .sub on an .mkv file (original file was an MP4) but the results are comically small (when compared to the hardcoded ones):

That's how it looks on my Panasonic TV, and on SMPlayer. On VLC, it looks as it is supposed to:

I converted and edited the original .srt file with Aegis into an .ssa file, which I converted later (using Subtitle Edit) to the .sup file I used on the muxing process with Mkvmerge.
The mediainfo of the resulting muxed subtitle, is this:

Your resulting SUP-file indeed seems rather small, in relation to its runtime. Have you tried setting a larger font size in the export window?

In mkvtoolnix turn off zlib let Compression = No extra compression, increase the font size

It seems like the position set on the .ass file while editing it is lost during the conversion to .sup. -
Is there any reason why you need SUP? ASS has positioning capabilities

It has to do with my Panasonic TV, a tc-32fs500h. It's player tends to display .ass subtitles like this:

This style of subtitle is hard to read, and there is no way to change it. The only workaround is to use PGS based subtitles, or .sub.
