They use different video bitrate or video quality/quantizer settings. Bitrate * running time = file size.

No, you can't put two video_Ts folders on one dvd. You must join them to one.

    Yes.

However you need to make sure it fits the disc. Use dual layer so you don't sacrifice too much on the quality.

Also if you already made the video_ts folder and don't have the source files anymore you should really reauthor it with the new video you want to add to it.

Many programs can import video_ts folders directly. Avstodvd is a good one to try.

But ideally you shouldn't fit too much on a single dvd anyway. The more you put on a disc the lower you need to set the bitrate thus lowering the overall quality of the video.

If these are feature length films or several episodic shows you should look to putting one movie per single layer disc and splitting the episodes more evenly among multiple discs (or using dual layers, but still don't crowd the disc so you can maximize visual quality).
Donatello - The Shredder? Michelangelo - Maybe all that hardware is for making coleslaw?

    You're welcome.

And as a side note you might consider looking into settop media players like the wdtv media player.

They can read video files off a usb harddrive, no discs needed.

THen you don't have to worry about file sizes (as they read from ntfs drives). You can basically encode to as high a bitrate as you want. Or cram as many video files onto a drive as you can fit.

Something to think about. You can find many used ones online. Just read the specs as not all are created equal. If you get a really old one it might not do ntfs (but all wdtv do including first gen, I have a first gen and it can read a brand new 2tb usb drive).
