    1.3.0.7 build 738 on Vista Business SP2

In Project Settings, Video, I ensured that "DVD 4.3GB" was selected. The resulting .iso is almost 5GB. There's definitely a bug... either DVD Flick is not compressing video properly, or it isn't warning that the resulting image is going to be too big.

ETA: This DVD was made with six .mkv files, each about 700MB, for a total of 4.37GB according to Windows.

What is the combined running time of those MKV files ?

Unless each MKV file was already DVD compliant, then chances are you are trying to fit way too much on a single DVD. Each mkv file will be re-encoded to meet the DVD spec. If each MKV is, for example, a 50 minute TV episode encoded with H264, then you are trying to fit almost 6 hours on a DVD. This is a big ask, and will look awful at full DVD resolution.

For standard downloaded source encoded with H264 or Divx/Xvid, expect the size to increase by a factor of 3 - 4 times.

If each of these files is a full movie (90 minutes or so) then put one per DVD.

It would help if you posted a Tree view mediainfo output of the one (or more) of the source mkv files.

A little less than 30 minutes, so less than three hours in all.

Two-pass encoding or single pass quality based encoding ?

Personally, I moved from DVD Flick to AVStoDVD because DVD Flick hasn't been updated in a while, and the last couple of released had issues. AVStoDVD uses the same encoder (HCEnc), has better menu capabilities, and is worth a look.

Thanks, I'll give that a look.

The encoding method is one you choose when you set up the job. 2-pass should be very accurate in file sizes, however the quality based encode attempts to calculate the best numbers, and if it misses, you don't get the file size you expected.

I didn't see an option for that in DVD Flick. I was able to shrink the resulting image with DVD Shrink, though, and it plays.

I'm trying with AVStoDVD now. With that, I see a checkbox for 2 Pass Encoding, which isn't checked by default so I left it alone.

It seems like AVStoDVD is faster than DVD Flick, unless it does more steps... we'll see!
