What format AVI files? There are dozens of AVI type formats. But AviDemux and VirtualDub (Mod) should work for most.

Generally, the framerate, frame sizes, audio formats have to match to be able to join two files. AVIDemux may be a little more flexible, but not much. Most times you just have to change one or the other to match (Re-encode) to join them.

If your final format is MPEG for a DVD, you could just encode each separately to DVD compliant format, then let the DVD authoring do the joining.
