I took a 59M avi file (2 min 20 sec) into VirtualDub and kept the first 12 sec, about 2500 frames, or so. When I try to save it as AVI, it shows that it will become something much larger than the 59M. What's going on? What do I need to change? Options?

Direct Steam Copy mode will just stream the chosen section to a new file without re-encoding - with caveats : no filters, and you must cut on key frames.
Otherwise, go to Video->Compression, and chose a codec and compression settings for the new clip.
If you use the latest beta version then you can use smart re-encoding, which will encode only the open GOPs of a clip, and Direct Stream Copy the rest. That would be the best option of the lot.Read my blog here.
