Short summary.
I use Mac OSX 10.4.9, Final Cut Express 3.5.1. ffmpegx v0.0.9x r2 Sep 28, 2006
I export a Quicktime reference movie from FCE which is apple intermediate codec, 1440x1080
Then i load up a preset file based on an IPOD H.264 encoding to 1920x1080 (for PS3)
All was working well until very recently when I applied a bunch of Mac OSX "updates"
Now, when I try the encode, it fails with this:

If I enable the "Decode with Quicktime" option, it seems that it works fine (but it will take 6+ hours to complete so I wont know until then)
This used to work on the exact same files.
does anyone have any ideas? I tried looking for any x264 or ffmpegx files that might be corrupt/missing but nothing obvious.
One thing: ffmpegx never seems to "remember" my mplayer binaries are installed. Keeps asking me on startup every single time. (I am not an admin user but do give it an admin login/password to do the install)
