Use VirtualDub - it's free. Also, make sure that Video -> Direct Stream Copy is ticked.

There's also AVCutty, also free, but I don't know how good it is.

Otherwise VirtualDub defaults to uncompressed AVI which is, as you've found, huge.

I believe that's a bug in the program, make sure you have the latest updates.

The newer versions will let you export the video as files, look in the manual.

Set your in and out points - i.e. where you want to cut the file. Outside of these points won't be saved.

    Then save the AVI.

Repeat with different in and out points until you get the whole original into various chunks as files.

A good place to always look is at the guides listed underneath the tool. Go to VirtualDub's entry in the Tools section by clicking on the VirtualDub hyperlink. Scroll down and, voila!, there's a guide titled "How to cut an AVI file in smaller parts".

I STRONGLY recommend that you also save an additional copy of the UNCUT audio track(s).

There often is a glitch at edit point for cut & re-merged audio; you can always do both and use the cut tracks as reference to sync the uncut back up with the video once you're ready to re-merge.

    ****************

You can also just load your file into Vdub, set outputs as "Direct Stream Copy" (both A+V) and "SAVE AS SEGMENTED AVI". That way you won't have to take the time to set edit points, it'll do it automatically according to frame or MB Max settings in the ouptut/save dialog.

I suspect you have two different problems.

Is the 20 GB file a DV avi file ? If so, it is only 80 - 90 minutes, which will easily fit on a single DVD. You just have to use the right bitrate when you encode.

However if you are getting the same error out of Ulead before and after splitting, then I suspect that problem is caused by something else. Try Ulead support. Check their knowledgebase, make sure you are patched to latest version, and try again.
