What kind of source file are you dealing with? And I wouldn't recommend Nero for authoring - VCDEasy is the tool of choice.

That sounds like if you started with an AVI with VBR audio - TMPGEnc often gets confused by this, producing too long output.
It also seems like Nero is trying to reencode your source file, if it is 550 MB and Nero says it wont fit a CD-R.
Play the mpg to see if it's OK all way thru. If so, author with VCDEasy.
If not - well, a lesson learned: Don't delete your source files until you've finished your conversion 100%, and know that it's OK!

the first part of the file worked fine though so why is it doing it to the second part.

    zinc,

Just use something like virtualdub (save wav) and use the wav as the audio sorce for TMPGenc. The few times that this doesn't work, I use besweet to convert to mp2 audio and use that. And, for the few times that besweet doesn't work, I use.....crap, I can't remember, don't use it that often. Its something called avi2wav or something similar.
    Have a good one,

    neomaine

Never tried either, but from what I've read the Philips kit is dated and cumbersome but good -VCDMenu Lite I've no idea. But I do know that VCDEasy is very good, and realtively easy to use. The last free version is good enough (never tried later commercial versions).

It means that it's not multiplexed as a VCD mpg, but as a general mpeg1 system stream. Won't work as it is on a VCD.
That's probably why Nero wants to reencode, but you can fix it in TMPGEnc, the MPEG Tools, and do a fast multiplex - this time make sure you select one of the VCD types (I use the "VCD non standard")
