I used VirtualDub to merge two AVI files, both about 700 MB each in size. I first opened the first one, then appended the second one, then saved the whole file as AVI. To my shock, the window showed a projected size of 117 GB (kid you not). The save was interrupted after 4 GB when the drive ran out of space. There is something very wrong here, or am I not picking the right save option?

After Appending ensure the option <Direct Stream Copy> is set in both VIDEO and AUDIO tabs....then go back to FILE and select Save As AVI (Save As if using VDM)....that file size of yours sounds like a default Video codec was set and you was NOT using Direct Stream Copy but <FUll Processing Mode>.
By the way why are you joining the AVI's? -
