There is a very noticeable audio dropout/glitch at the join point when played on the standalone divx player (Philips DVP 642).

However, the joined avi plays flawlessly across the join using Media Player Classic on the computer.

I used VirtualDub Mod to join the 2 700MB XviD files. The XviD files had no overlap, so it was just a direct join with no editing.

Does anyone know of a joiner that can handle AC3 audio better than VirtualDubMOD? I know there are many variants of VDub, and also many other non-VDub video joiners, so I am hoping someone has the answer so I don't have to go and try them all!

I'd trim a bit off the end of AVI 1 and the Beginning of AVI2 right, then rejoin. Since it is not Mpeg2, you can try combining the files with VirtualDub 1.6x and see if it makes a difference.

Try AVIMuxGUI. Load the standalone AC3 profile and you should be fine. Other thing to do would be to join the AC3, then run it through say BeSplit or AC3Fix, then mux with the avi.
