  1. I just finished DLing a movie and when i try to unstuff the rar file it says "AN error has occured while expanding the file...(format error)". Did I just waste my time or is there a way to use the r01, r02...files? What do i do?

Probably. Open it with WinRar (or whatever) and use the "test integrity" option. If there's a problem with just one or two rar files you might be able to re-download the broken ones or find par files to fix it. Otherwise, you're out of luck.

Oh stop cursing about ill gotten gains. You need WinRAR 3.0 or better for some files, Winzip won't work.

You don't, don't try the impossible. A bin/cue is an image file. If you have 2, then it's 99.8% a CDR image file. Burn it with Nero or DVDDecryptor (free).

If you absolutely have to put them on a DVDR, well, I don't think anyone is going to hold your hand through the process. you don't even know if they are VCD or SVCD do you?
